Most navy captain hat enquiries don’t arrive with a finished technical pack. Usually, there’s a phone photo, an order quantity and a request to match the cap in the picture. That’s enough for an initial discussion. The final pattern, however, needs more information.
Much of the work involves details that a front photo doesn’t show: the side profile, the support inside the crown and the way the badge is fixed.
A front view is useful for checking the colors, band and general badge position. Turn the cap sideways and there is much more to see. The crown may rise gradually from the band or stand almost upright. The visor can be flat, curved, short or fairly deep.
If an original cap is available, send it to the factory. A worn cap is not a problem. Its seams, measurements and internal construction can still be checked.
When the original cannot be shipped, take photographs from several angles and include a short video. Place a measuring tape beside the crown and visor so the sample maker has a sense of scale. The inside deserves a photo too.
One point that is easy to miss is the white crown cover. On some caps it can be removed for cleaning. On others, the white fabric is part of the crown. The pattern is different for each version.For an example of a finished structured style, view our naval ceremonial cap.
The first sample may arrive without its gold cord or badge. This gives the pattern maker a clear view of the shape.
The crown and visor use the same basic construction found in an officer peak cap, but their proportions must match the approved reference.
Place the cap on a suitable head form and look at it from the side. Check where the crown begins to rise and how the visor sits beneath it. A small difference in visor projection can make the front look much heavier than the reference.
Press the crown lightly with your hand. It should regain its form without feeling rigid around the lower edge. It is also worth comparing a small size with a large one. The crown and visor must remain in proportion as the head size changes.
Once the shape is settled, the badge can be fitted. Send the actual badge if possible. A metal piece with screw posts needs different preparation from a fabric emblem. Its weight may also call for extra support behind the front panel. Badge weight and attachment method vary across different custom cap badges.
The cord should be checked after the side buttons are attached. For an official or rank-specific navy officer cap, provide approved artwork rather than asking the factory to copy a similar product found online.

A cap worn indoors for ceremonies has different practical demands from one used through a summer shift at a port.
Wool blends give a traditional dress-uniform finish. Polyester blends are generally easier to clean and maintain. For warm-weather use, look closely at the lining and sweatband instead of choosing the outer fabric by appearance alone.
White fabric needs a daylight check. Hold the sample near a window with a dark material placed behind the crown. If a shadow shows through, the same problem will probably be more noticeable outdoors.
For the fitting, have someone wear the cap with the intended jacket for 20 or 30 minutes. Take photos at eye level from the front and both sides. This is a better test of the proportions than viewing the cap by itself on a table.
Keep the accepted cap as the production reference. Mark it with the approval date and specification number so that later changes are not confused with the original version.
